Turbocharger Failure Analysis

2. Root Cause of Shaft Breakage (Rims & Axle damage)

① Primary Reason: Oil starvation / No lubrication (80% of such failures)

  1. Clogged engine oil filter, blocked turbo oil feed pipe or insufficient engine oil level cuts off oil supply to turbo floating bearings, leading to dry running.
  2. Bearings seize from extreme heat under high speed (over 100,000 RPM), then the rotor shaft twists and snaps.
  3. Visual evidence: Heavy oil sludge all over turbo housing (as shown in photo), burnt blue shaft journal and leaking oil seals.

② Secondary Reason: Foreign object damage (FOD, ruled out for this unit)

Broken air filter lets debris, screw fragments or rubber pieces get sucked into compressor side, nicking impeller blades. Out-of-balance wheel causes continuous vibration and eventual shaft fatigue fracture.
Compressor wheel blades look intact on your part → FOD is not the cause here.

③ Contributing factors

  • Sustained engine overheat & heavy-duty operation causes thermal fatigue on rotor shaft.
  • Degraded overdue engine oil loses lubricating film and accelerates bearing wear & seizure.

3. Pre-installation Repair Checklist before new turbo fitting

  1. Clean turbo oil feed/return passages thoroughly; replace engine oil filter and fill with qualified CF grade diesel engine oil.
  2. Inspect air filter integrity to prevent future foreign material ingestion.
  3. Pre-fill clean engine oil into turbo oil inlet and rotate shaft by hand for pre-lubrication before engine first startup.
